when i replaced mine i could work both bearings off the axle by hand with just a little "wiggling" effort so i'm not sure exactly how tight they should be on there. i didn't have to press or drive them by any means. mine didn't spin on the axle but then again, once i got them in the carrie...

like you have already mentioned, i would peen the shaft just a bit (maybe 12-3-6-9 o'clock) & use bearing retainer and you should be o.k.
i have never had this issue but only you know how "loose" that bearing fits so you will have to be the judge. :)

i had mine (hammerhead 530 sprocket) turned down at a local machine shop. cost me $35. they shaved 1/16" of material off each side of the sprocket so the chain stayed centered. the build used a 520 chain. it worked perfect.

be prepared for a bit of sticker shock when they tell you how much the sprocket is. and it will take a while to show up because of customs.

I purchased mine from joyner in greece. if you call, speak to george. he's a good guy and will take care of you. it's beeb a few years so hopefully he is still there. they weren't cheap ($60 if i remember correctly). you need one that fits the 250 CFmoto. you van't really go by the make of the buggy...

you can use a trail-tech or buy one from an auto parts store but make sure it is set up to work with single cylinder engines. i bought mine from o'reily's auto parts. was about $50
